Refinery Configuration and Crude Compatibility

Refinery configuration is the combination and capacity of units through which crude oil is separated, converted and purified. It creates a refinery-specific operating envelope based on crude density, sulphur, acidity and contaminants. Thus, crude compatibility is not binary: a refinery may process a grade only within particular blend ratios, throughput levels and product-yield targets.

Crude properties that matter

A crude assay indicates how much of each fraction the crude yields and what treatment those fractions require.

  • Higher API gravity generally denotes lighter crude, which yields a larger share of lighter fractions during distillation.
  • Heavy crude produces more vacuum gas oil and residue, requiring greater conversion capacity to make transport fuels.
  • Sour crude has higher sulphur and requires adequate hydrotreating, hydrogen production and sulphur-recovery capacity.
  • High acidity, salts, metals and asphaltenes can cause corrosion, fouling or catalyst poisoning, making desalting, metallurgy and contaminant control important.

How processing units shape compatibility

The installed units determine whether low-value heavy fractions can be upgraded and whether impurities can be removed to meet product standards.

  • A simple topping or hydroskimming refinery mainly distils crude and treats selected streams; it generally favours lighter and sweeter grades.
  • A fluid catalytic cracker or hydrocracker converts heavy gas oils into lighter products, although feed quality and unit capacity remain constraints.
  • A delayed coker or residue-conversion unit enables deeper processing of heavy residual material.
  • Hydrotreaters, hydrogen plants and sulphur-recovery units increase the refinery's ability to process sour crude.

Operational and economic limits

Compatibility depends on the capacities of the entire processing chain, because one constrained unit can become a bottleneck. Refineries use crude assays, blending and optimisation models to balance unit loads, product demand and quality specifications.

  • A technically processable crude may still be uneconomic if it lowers throughput, overloads treatment units or produces an unsuitable product mix.
  • Blending can widen the acceptable feed range, but blends must remain stable and within equipment and product-quality limits.
  • Changing the compatibility envelope usually requires capital-intensive upgrades, so refinery configuration influences crude sourcing and supply diversification over the medium term.
